Differential Pressure Switch: Working Principle, Types, Applications and Selection Guide

نوفمبر 2, 2026

In HVAC systems, industrial filtration equipment, pumping systems, and fluid pipelines, pressure changes can provide valuable information about equipment operating conditions.

For example, a clogged filter may cause the differential pressure across the filter to increase, while abnormal flow conditions can also affect pressure differences within a pipeline. How can these changes be detected in time, and how can a control action be triggered automatically when a predefined threshold is reached?

A differential pressure switch is a commonly used industrial control device designed for this purpose.

This article introduces the working principle, common types, industrial applications, and selection considerations of differential pressure switches to help engineers, system integrators, and purchasing professionals choose a suitable product for their applications.

1. What Is a Differential Pressure Switch?

A differential pressure switch is an automatic control device that detects the pressure difference between two pressure points.

When the pressure difference reaches a preset operating threshold, the electrical contacts inside the switch change state, providing a discrete switching signal to the connected control system.

Unlike a conventional pressure switch, which monitors pressure at a single point, a differential pressure switch monitors the pressure difference between two locations.

The basic differential pressure formula is:

ΔP=P1−P2\Delta P = P_1 – P_2

Where:

  • ΔP: Differential pressure between the two measurement points.
  • P₁: Pressure at the high-pressure port.
  • P₂: Pressure at the low-pressure port.

Application Example: Filter Clogging Monitoring

In an air filtration system, pressure is measured before and after the filter. As dust accumulates, the filter resistance generally increases. Under comparable airflow conditions, this typically results in a higher differential pressure across the filter.

When the differential pressure reaches the preset threshold, the switch can send an alarm signal to notify operators that the filter requires inspection or maintenance.

مهم: A differential pressure switch typically provides an ON/OFF switching signal rather than a continuous pressure reading. If continuous differential pressure monitoring or data transmission to a PLC or building management system is required, a differential pressure transmitter may be more appropriate.

2. How Does a Differential Pressure Switch Work?

A differential pressure switch typically has two pressure connections: a high-pressure port and a low-pressure port.

Pressure from both sides acts on an internal sensing mechanism, generating a force related to the pressure difference. When this force reaches the threshold established by the adjustment mechanism, the internal electrical contacts change state.

The operating process generally involves three steps:

Step 1: Detect Pressure at Two Points

The two pressure connections are connected to separate measurement points through pressure lines or suitable pressure ports. The internal sensing element responds to the pressure difference between the two sides.

Step 2: Compare Differential Pressure with the Setpoint

When the differential pressure remains below the operating threshold, the switch maintains its existing contact state. Once the differential pressure reaches the specified operating threshold, the sensing mechanism overcomes the preset spring force or other adjustment mechanism and activates the switch.

Step 3: Output an Electrical Switching Signal

After the contacts change state, the switch can send a signal to a relay, PLC, alarm device, or equipment control circuit.

Depending on the contact configuration and switching direction, the output can be used for alarms, interlocks, or automatic control operations.

The actual contact state depends on the normally open (NO), normally closed (NC), or changeover contact configuration. Always refer to the product wiring diagram and technical documentation before installation.

3. Common Types of Differential Pressure Switches

Differential pressure switches can be classified according to their sensing structure, operating medium, pressure range, and intended application. These classification methods are not mutually exclusive.

3.1 Classification by Sensing Mechanism

Diaphragm Differential Pressure Switch

A diaphragm-type switch uses a flexible diaphragm that deforms in response to the pressure difference between its two sides. This movement activates the internal switching mechanism.

It can be used in various gas and liquid differential pressure monitoring applications, depending on diaphragm materials, construction, and product specifications.

Piston Differential Pressure Switch

A piston-type switch uses the pressure difference acting on the effective piston area to generate a mechanical force. When the force reaches the preset threshold, the piston moves and activates the electrical contacts.

Its suitability depends on operating pressure, differential pressure range, medium cleanliness, and sealing design.

Bellows Differential Pressure Switch

A bellows-type switch uses the displacement of a bellows element under differential pressure to operate the switching mechanism.

It is suitable for specific pressure and differential pressure control applications, subject to its rated operating pressure, differential pressure range, and media compatibility.

There is no universally superior sensing structure. Product selection should be based on actual operating conditions and verified technical specifications.

3.2 Classification by Medium and Application

يكتبالتطبيقات النموذجيةKey Selection Considerations
Air Differential Pressure SwitchAir filters, HVAC ducts, ventilation systemsLow differential pressure range, connection type, ambient temperature
Liquid Differential Pressure SwitchWater treatment, liquid filtration, pumping pipelinesMedia compatibility, operating pressure, sealing performance
Industrial Process Differential Pressure SwitchIndustrial equipment, fluid control, process interlocksSwitching range, contact rating, pressure resistance, reliability

Key Consideration: Differential Pressure vs. Operating Pressure

Differential pressure and operating pressure are two different parameters.

A switch designed to detect a small differential pressure does not necessarily mean it can withstand any level of static pressure on either side.

Always check the following specifications:

  • Adjustable differential pressure range.
  • Maximum allowable operating pressure.
  • Maximum allowable pressure on each port, where specified.
  • Pressure limitations under simultaneous or uneven port loading.

4. Industrial Applications of Differential Pressure Switches

4.1 Air Filter Clogging Monitoring

Differential pressure switches are widely used in HVAC systems, cleanroom ventilation, and industrial dust collection equipment.

As dust accumulates on the filter, its resistance to airflow generally increases. Under comparable airflow conditions, this causes the differential pressure across the filter to rise.

When the pressure difference reaches the preset threshold, the switch can send a maintenance reminder or alarm signal to the control system.

Differential pressure is not a direct measurement of the remaining filter service life. Airflow, filter type, and installation conditions can all influence the reading. The switching threshold should therefore be determined according to the actual system design and operating conditions.

4.2 Water Treatment and Liquid Filtration Systems

In industrial water treatment equipment, differential pressure switches can monitor filters, cartridge filter assemblies, and other equipment with clearly defined inlet and outlet pressure measurement points.

When the pressure difference exceeds the preset threshold, the switch can activate an alarm to notify operators to inspect the filter element or check for abnormal pipeline conditions.

For these applications, verify the product’s compatibility with water or the target liquid, including:

  • Wetted material compatibility.
  • Maximum operating pressure.
  • Sealing requirements.
  • Connection specifications.
  • Allowable operating temperature.

An air differential pressure switch should not be used in a liquid system unless the manufacturer confirms its suitability.

4.3 Pumping and Pipeline Systems

In pumping systems, differential pressure can help identify changes in operating conditions, such as abnormal pressure differences across a filter assembly or a specific pipeline section.

A differential pressure switch can provide an alarm or interlock signal when the pressure difference reaches a preset condition.

However, it should not be considered a standalone replacement for flow meters, level switches, or dedicated pump protection devices.

For applications requiring dry-run protection, low-flow detection, or pump empty-running protection, the appropriate sensing devices should be selected according to the system design.

4.4 Industrial Equipment Monitoring

Differential pressure switches can also be used in selected industrial applications involving lubrication circuits, cooling systems, and other processes that require differential pressure monitoring.

These applications may have more demanding reliability and safety requirements. Product selection should consider the equipment’s risk level, applicable standards, and control system requirements.

5. Differential Pressure Switch vs. Differential Pressure Transmitter

Both devices measure the pressure difference between two points, but their output signals and primary functions are different.

Comparisonمفتاح الضغط التفاضليجهاز إرسال الضغط التفاضلي
Primary FunctionDetects whether a preset pressure threshold has been reachedContinuously measures differential pressure
Typical OutputSwitching contact / discrete signalAnalog or digital signal, depending on model
Main ApplicationsAlarms, interlocks, threshold-based controlContinuous monitoring, data logging, process control
Main ParametersSwitching threshold and reset characteristicsMeasurement range, accuracy, output type
System RequirementsSimple threshold detectionReal-time pressure readings and trend monitoring

For example, if a system only needs to generate an alarm when filter differential pressure becomes too high, a differential pressure switch is usually a straightforward solution.

If the system needs to continuously display differential pressure, record operating trends, or adjust fan or pump operation according to measured pressure, a differential pressure transmitter may be more suitable.

Both devices can also be used together. The transmitter provides continuous measurement data, while a separate control system handles alarms and interlocks.

6. How to Select the Right Differential Pressure Switch

Selecting a suitable differential pressure switch requires more than checking its differential pressure range. Medium compatibility, operating pressure, electrical contacts, and installation conditions must also be considered.

1. Determine the Required Differential Pressure Range

Identify the normal operating differential pressure and the target threshold for triggering an alarm or control action.

Select a model with an adjustable range that covers the required operating point. Avoid choosing a model whose target setpoint is at or beyond the limits of its adjustment range.

Also confirm the pressure units used in the product specifications, such as Pa, kPa, or bar, to avoid conversion errors.

2. Confirm the Maximum Operating Pressure

Differential pressure and operating pressure are separate parameters.

For example, if the high-pressure side operates at 5 bar and the low-pressure side operates at 4.8 bar, the differential pressure is only 0.2 bar.

However, the switch is still exposed to pressures of 5 bar and 4.8 bar at the respective ports.

Therefore, selecting a product based only on its 0.2 bar differential pressure range is insufficient. Its maximum allowable operating pressure and individual port pressure limitations must also be verified.

3. Check Medium Compatibility and Wetted Materials

Determine whether the application involves air, water, oil, or another gas or liquid.

Check whether the sensing element, sealing materials, and other wetted components are compatible with the medium.

For corrosive liquids, high-temperature media, particle-containing fluids, or special process fluids, verify the material specifications and operating limitations with the manufacturer.

4. Verify Contact Configuration and Electrical Ratings

Confirm the required contact configuration:

  • Normally Open (NO).
  • Normally Closed (NC).
  • Changeover contact (SPDT), where available.

Check the rated voltage, current, and load type.

If the switch needs to control high-power equipment, an intermediate relay or contactor may be required, depending on the contact rating and load characteristics.

5. Check Switching and Reset Characteristics

Different models may have different operating thresholds, reset thresholds, and hysteresis characteristics.

If the system pressure fluctuates around the setpoint, hysteresis and operating fluctuations should be considered to avoid frequent switching or unnecessary alarms.

For applications requiring automatic reset, manual reset, or specific interlock logic, confirm the available product functions and control circuit requirements.

6. Consider Installation and Environmental Conditions

Before purchasing, check:

  • Pressure connection size and installation method.
  • Ambient and medium temperature limits.
  • Enclosure protection rating.
  • Installation orientation and location.
  • Vibration and moisture exposure.
  • Applicable explosion protection or other safety certifications, where required.

For hazardous locations, select products that meet the requirements of the relevant hazardous area classification and application.

7. Common Mistakes When Selecting a Differential Pressure Switch

Mistake 1: Assuming a Smaller Differential Pressure Range Means Higher Accuracy

A smaller measurement range does not automatically mean better accuracy.

Repeatability, switching tolerance, hysteresis, environmental conditions, and sensing structure can all affect actual performance. Always refer to the manufacturer’s published specifications.

Mistake 2: Ignoring Operating Pressure Because the Differential Pressure Is Small

A small differential pressure does not mean the pressures at both ports are low.

Both the differential pressure range and maximum allowable operating pressure must be checked.

Mistake 3: Expecting a Differential Pressure Switch to Display Continuous Pressure Readings

Most differential pressure switches provide threshold-based switching signals rather than continuous pressure measurements.

If real-time monitoring and data acquisition are required, consider a differential pressure transmitter or another suitable measurement solution.

Mistake 4: Assuming All Differential Pressure Switches Work with Both Air and Liquids

Different products may have different sensing structures, sealing materials, and connection designs.

Always verify the specified medium compatibility before selecting a product.

8. Conclusion: Choosing the Right Differential Pressure Switch

A differential pressure switch is an important industrial control component for differential pressure monitoring, alarm generation, and threshold-based control.

Selecting the right model requires a clear understanding of the application, including the differential pressure range, maximum operating pressure, medium compatibility, electrical contact specifications, and installation environment.

In applications such as filter clogging detection, liquid filtration, and industrial equipment monitoring, a suitable differential pressure switch can provide timely operating status signals and help maintenance personnel identify abnormal conditions.
